Cast vs Extruded Acrylic: Which Stock for Laser Work?

Two sheets that look identical on the rack can give you opposite results under the beam — one frosts up bright and white, the other engraves almost invisibly. The difference is how the sheet was made. Here’s how to pick the right one by contrast, edge, tolerance, and cost.

Quick answer

The difference is how the sheet was manufactured, and that difference shows up the moment you put a beam on it. Cast acrylic is poured and cured in batches between glass plates — it engraves to a bright, frosted white and gives the clearest cut edges. Extruded acrylic is melted and rolled continuously — it cuts very cleanly and melts at lower energy, but engraves with much less contrast. Choose cast for engraving (awards, signage, anything that needs to read), and either grade cuts well — extruded is the cheaper, tighter-tolerance choice for pure cutting and tight-fit parts.

1 · What the two actually are

“Acrylic” isn’t one material with two names — it’s the same PMMA resin turned into sheet stock by two very different processes, and that process is what drives everything you’ll notice under a laser.

  • Cell-cast acrylic is poured as a liquid resin between two sheets of glass and cured slowly, sheet by sheet, in a batch. The slow cure builds very long polymer chains (high molecular weight), which is what gives cast acrylic its optical clarity, chemical resistance, and — for a laser — its bright, even frosting when engraved.
  • Extruded acrylic is made continuously: PMMA pellets are melted and forced through a flat die, then pulled through chilled rollers that set the thickness and finish. It’s faster and cheaper to produce, but the heat-and-roll process shortens the polymer chains and leaves a faint directional grain in the sheet.

Neither process makes a “better” sheet — they make different sheets, and the right one depends on whether the job needs to look engraved or just needs to be cut accurately.

Cast’s higher molecular weight and extruded’s tighter roll-set tolerance are well-documented industry facts (Piedmont Plastics, Regal Plastics, Acme Plastics acrylic technical guides) — treat the exact tolerance and price-premium numbers as directional, since they vary by manufacturer and market.

3 · How to choose

Engraving, or cutting + engraving on the same part → cast

If any part of the job needs to read — a logo, text, a photo engrave, a plaque — cast is the only grade that gives you real contrast. Extruded will engrave, but it’ll look faint next to a cast piece.

Pure cutting, tight-fit parts (inlays, tab-and-slot, stacked layers) → extruded is fine, and cheaper

If nothing on the part gets engraved, extruded’s tighter thickness tolerance actually works in your favor — panels stack flush, tabs fit slots consistently, and you’re not paying a premium for clarity you don’t need.

Awards, plaques, donor walls, frosted-look signage → cast

This is cast’s home turf. The bright white frost is the entire visual payoff of most engraved-acrylic work, and it’s not something you can dial in on extruded stock by pushing more power.

Supplier can’t tell you which grade it is → run the scrap test, or ask for the spec sheet

Don’t guess on a job that needs contrast. Ask the supplier for a spec sheet naming the grade, or engrave a corner of scrap first (see below) before you commit the whole sheet.

How to tell them apart when the sheet isn’t labeled

Suppliers label stock as “cell cast” or “extruded” — check the packing slip or edge label first. If it’s unlabeled: extruded typically measures tighter and more consistent across a sheet with calipers, where cast will show more variation. The reliable test is the laser itself — engrave a corner of scrap at a light setting. A bright, even frosted-white mark is cast; a clear or faint gray mark is extruded.
